How to Control Plastic Injection Molding Surface Finish

Surface finish on plastic composites can vary a great deal, depending on the physical and chemical properties of the polymer blend as well as the parameters of the injection molding process.
The first objective for a custom injection molder is to determine how important the surface finish is for the appearance and/or performance of the final product. For example, does the product need to be eye-catching or simply functional? Depending on the answer, the material selected and the desired finish will determine the settings for the injection molding process, and any required secondary finishing operations.
SURFACE FINISH CATEGORIES
The Society of Plastics Industry (SPI) standardized surface finishes on injection molding tools. The process used to achieve the finish determines the following grades:
Grade A - Diamond Buffing: Diamond buffing paste has a very fine grain, so finishes are generally very glossy and product surfaces remain flat. Grade A finishes are considered the highest standard.
Grade B - Sandpaper: This semi-gloss finish is applied using sanding grit and is ideal for hiding visible machining marks. The sandpaper grit number provides surface finish control — 600 for the finest finish, 400 for mid-range, and 320 for the most textured finish.
Grade C - Grit Stone: Grit sanding stones generally follow the grit number and finish textures as sandpaper. However, grit stones cut fairly aggressively, which creates a rougher texture compared to B grades.
Grade D - Pressure Blasting: Pressure blasting plastic surfaces with abrasives — typically sand or glass beads — results in non-directional patterns and dull or flat finishes.
Within each grade there are different levels of surface finish, which determines the degree of plastic surface texture. Generally, levels are sequentially numbered within the grades, with 1 being the least amount of texture and higher numbers correlating with more texture. For example, a sandpapered plastic surface finish categorized as a "B1" is semi-gloss and lightly textured; a "B3" is still semi-gloss but has more visual and tactile texture.
Injection molding finishing is an added cost — the higher the grade and finish level, the higher the bottom line. Since it can be a considerable investment, it's important to have an experienced custom injection molder weigh in on the appropriate injection molding surface finish and the most cost-effective tool classification.
AESTHETICS VS. FUNCTIONALITY
There are functional tradeoffs to be considered. For example, the coefficient of friction and resistance to wear can be affected by the surface finish; if these characteristics are important to product performance, the design team needs to select a material and process that will create a compatible finish. Experienced injection molders have a vast body of scientific data on material chemistry, behavior, and processing conditions to cross-reference for accurate determination of surface finish based on process parameters.
It is critical to determine surface finish during the design stage because it will impact the types of material, tooling, and processing decisions that can be considered. The texture on the tool steel will limit the part surface finish. Sometimes a rougher texture can be used to hide other surface imperfections, such as sink. Surface finish can also affect the draft required on the part — without appropriate draft, the surface finish could be destroyed during ejection.
MATERIAL SELECTION CONSIDERATIONS
Two key surface characteristics — gloss and roughness — can be impacted by the material selected, additives, and different injection molding parameters such as fill rate, pressure, and temperature. Material type is especially important — for example, higher melt temperatures for products made from reinforced crystalline resins increase gloss and reduce roughness, creating a smoother surface. If reinforced amorphous resins are being injection-molded, however, a higher mold temperature will increase gloss and reduce roughness.
Another important consideration for surface finish is additive compounds that are mixed into the resin. This is where knowledge of material science really comes into play — for example, fiberglass content results in a lower gloss. Other additives like carbon black or mica can reduce surface roughness — these are additives to avoid (or find substitutes for) if a certain surface roughness must be maintained for product function or appearance. Adding particulate fillers may increase surface roughness. Engineers can mix and match the right combination of resins and additives to produce specific surface qualities.
INJECTION SPEED & TEMPERATURE
Then there’s speed. Faster injection speeds, combined with higher melt or mold temperatures, will further enhance the gloss and smoothness of the surface. In fact, a faster injection speed always improves gloss and smoothness, regardless of the other production parameters that have been determined. For any reinforced composite, the fast injection speed combined with high melt and tool temperatures will always provide the glossiest and smoothest part (although a slow injection speed, combined with cooler tool and melt temperatures, may meet other product specifications, they will typically result in a poor surface texture). Quick filling of the tool cavity can help minimize fiber orientation, making the weld line less visible and boosting the aesthetic quality of the product.

The effect of precision mold in plastic molding

Plastic products have no alternatives. It can be seen everywhere due to the application of molding. Basically, Molding is the process of manufacturing by shaping liquid or pliable raw material using a rigid frame called a mold or matrix.
Plastic molding is a process where plastic is molded into the desired shape.Plastic mold plays a very vital role in the mold industry. Plastic is a non-metallic compounds produced synthetically. Hence it can be molded into various forms and hardened for various commercial uses. Due to the features like high malleability, cheap in cost & high stability, plastics are of greater use in molding. The process involves putting the material through a hot barrel where it is melted down for mixing. After being melted and mixed, the material is then sent into a mold where it is cooled and solidifies into the same shape as the mold.
Though plastic is a versatile substance but precision molding is needed in order to get the useful shape. Without precision measurement tools, it is almost impossible to build a plastic injection mould. Plastic mold plays a very significant role in the mold industry. In the process of plastic molding, role of precision molds are very much essential. Though plastic is a versatile substance but precision molding is needed in order to get the useful shape.

The Concept of Plastic Injection Molding

Basically Plastic injection molding is the preferred process for manufacturing plastic parts. Plastic has the advantageous features like high malleability, cheap in cost, high stability. So it is being used pervasively in molding. As we know, molding is a process of manufacturing by which liquid or pliable new material get a rigid
shape called a mold. Plastic molding is a process where plastic is molded into the desired shape.

Injection molding is used to create many things such as electronic housings, containers, bottle caps, automotive interiorsmedical parts and most other plastic products available today. Some advantages of injection molding are high tolerance precision, repeatability, large material selection, low labor cost, minimal scrap losses, and little need to finish parts after molding.

The plastic injection mould manufacturer generally require followings in the process of plastic injection molding

1.    an injection molding machine

2.    raw plastic material

3.    A mold.

For manufacturing of plastic injections, There are various types of raw materials such as thermosetting plastic, elastomers and thermoplastic polymers (resins) etc are used for manufacturing of plastic injections as these materials have a greater viscosity. The plastic injection machines have basic component parts such as material hopper, heating unit, plunger etc. The plastic is melted in the injection molding machine and then injected into the mold, where it cools and solidifies into the final part.

The auto lamp mold design

The headlight housing is part of the headlight base and wiring harness before installation. It belongs to the internal functional components, and the external components have many assembly dimensions. The lamp holder has high precision and the installation harness has a large size.
The lamp mold is part of the headlight lamp cover part, the material is PP+TD20, wherein PP (polypropylene) is the base of the lampshade, and TD20 means adding 20% talcum powder to the material to improve the rigidity of the lampshade. This part is not the appearance part, but the internal function. The average wall thickness of the plastic parts is 3.00 mm, and the maximum size of the plastic parts is 320.9*228.4*344.3 mm. The characteristics of plastic parts are as follows:
1. The plastic part is an internal functional part, and the lamp cap hole and the back cover hole have many assembly dimensions and high precision.
2. No spot is allowed on the surface of plastic parts. Defects such as shrinkage holes, weld marks and burrs are not allowed.
3. The shape of the plastic parts is complicated and the parting surface is complicated.
4. In addition to the asymmetrical aperture of the lamp head, the left and right lamp housings are asymmetrical.
5. There are two inverted buckles on the outside of the plastic parts, and the parting surface is complicated.
Since the lamp mold is a large mold, the parting surface is complicated, and the mold part and the template adopt an integrated structure, that is, the fixed mold a plate is a fixed mold forming part, and the moving mold B is a moving mold forming part. The structure has the advantages of compact structure, high strength, good rigidity, small mold volume, and avoids complicated procedures such as opening a frame, arranging a frame, and manufacturing a groove.
Since the plastic parts are PP+TD30 and no parts are present, the fixed and movable mold steels can be P20 or 718.
Since the push mechanism is on the movable mold side, the plastic parts must be held on the movable mold side after the mold is opened. Due to the complex shape of the plastic parts, the plastic parts may stick to the fixed mold after the mold is opened. Therefore, when designing a lamp mold, it is necessary to prevent the occurrence of a fixed mold phenomenon. The specific measure is to design the ribs and the reverse buckle type on the side cylinder of the movable mold to the area where the plastic parts are strongly stressed. If it is still fixed, design a buckle on the push rod to keep the molded part on the side of the movable mold.
Pay attention to the design of the lamp holder during design. The left and right of the lamp hole is a translational relationship, not a mirror relationship. This is one of the mistakes that lamp mold designers can easily make. Pay attention to the dimensional accuracy of the lamp cap hole. The ventilation angle must be within 0.5°, otherwise it will affect the installation of the lamp holder. The lamp housing plastic part has a plurality of ribs, and the boss has a plurality of columns. There are many fixed, movable molds that are inserted into the injection mold and push tube. Fixed and mobile mold inserts should be positioned with a mushroom head to tilt. Screw as far as possible from the front and copper at the bond.
In other respects, the design of the injection molded part should pay attention to the insertion angle. In the design of automobile molds, in order to improve the service life of the mold and avoid the insertion position of plastic parts, all the insertion positions are designed to be more than 7 degrees.

Using automation to reduce costs and increase efficiency in plastic injection molding

Automated elements are most commonly used to extract a part from a machine, trim the runner, place it on the conveyor, and/or transport the part for final inspection and packaging. These essential portions of the manufacturing process are an ideal place to cut both time and cost while maintaining maximum safety and efficiency. Plastic Injection molders that specialize in delicate parts made to precise specifications have a lot to gain from the constant advancements in automation technologies, especially when it comes to increasing productivity while keeping costs to a minimum.
Partnering with a plastic injection molding company that uses automation has benefits that pass along to you. Automation can help maximize the safety, efficiency, and quality of a manufacturing process for the manufacturing company itself — as well as for their customers. Here are the two most impactful ways you see direct positive effects from a provider that uses automated processes.
BENEFIT 1: Efficient use of labor pool
The human element is essential in any manufacturing process, but busy work creates frustrated workers and sluggish production lines. Some of the more menial or tedious processes can be run more efficiently using fully automated machinery, eliminating the need for operators altogether.
Custom injection molding requires expert labor, which is often in short supply. With team members being difficult to find, plastic injection molding manufacturers have to protect their expert workforce and use team members to their fullest potential.
As professionals concerned with both their own workforce and meeting the needs of their customers, plastic injection molding companies need to be cautious of the strain that repetitive, non-value-added work puts on their employees. From repetitive-stress injuries to mental fatigue, tedious and routine portions of the manufacturing process can wear on workers.
Using automation provides an opportunity to eliminate the non-value-added labor activity, allowing human workers to focus on tasks that make maximum use of their skillset. Furthermore, it helps with employee longevity, meaning the employees are more likely to stick around if they’re using their skillset and not putting effort toward tedious, non-value-added tasks. Partnering with a company with low employee turnover makes for better relationship building, trust and reliability.
What’s all that mean to you? It means the plastic injection molding company is spending less on labor costs associated with non-value-add tasks and those savings are passed on to you.
BENEFIT 2: Decrease in material waste
To err is human, but it’s also costly. Fast-moving or tired workers can easily make mistakes, damaging parts that must then be thrown out. Such errors create scrap piles of wasted materials, which equate to wasted time and money. In an industry where customer satisfaction is key, and small errors mean big delays, every little bit of wasted material takes away from the long-term goals of both the manufacturer and the customer.
Automated machines can repeat the same operation time and time again without the risk of fatigue or error. Instead of scrap piles of wasted materials, you get precise parts every time. This added bonus of automation reduces waste, allowing material cost savings to directly benefit the customer.
Because automated systems don’t tire or make mistakes, these processes always run quickly and efficiently. This application decreases the need to hire extra staff for non-value-added tasks, freeing up funds and team members for value-added tasks that help customize products and build relationships with clients.

Doing so effectively while maintaining high product quality requires specialized automation engineers who can determine the most productive uses of automation for manufacturing a given part. A focus on effective and affordable automation is an important part of the Service offered by Jingwei Industry as we work to reduce handling, scrap, labor, and cost while increasing uptime for all clients. What Is Plastic Injection Molding?

From small gears and kids’ toys to auto parts and medical parts, plastic injection molding is used to make a variety of consumer products. It’s a highly effective, and efficient, way to produce large volumes of plastic products. After creating a mold, manufacturing companies can use it to produce countless products in that same size and shape. But what exactly is plastic injection molding?
Plastic injection molding is a molding process characterized by the use of thermoplastics. Plastic injection molding specifically uses thermoplastic as the raw material that’s poured into a mold. While it has undergone numerous improvements and changes since, plastic injection molding has origins dating back to the 19th century. In 1872, brothers John and Isaiah Wyatt patented the first injection molding machine, which they used to inject heated plastic into a mold.
Also known as thermosoftening plastics, thermoplastics are polymer materials that temporarily become softer and more pliable when exposed to heat. During plastic injection molding, thermoplastic material is heated until it turns from a solid state to a liquid state, at which point it’s poured into the mold.
Thermoplastics are ideal for injection molding because of their ability to become pliable when exposed to heat. Furthermore, excess thermoplastic material can be easily recycled, thereby reducing waste for manufacturing companies.
How Plastic Injection Molding Is Performed
Before plastic injection molding can be performed, a mold must first be created. Common materials used to make molds for plastic injection molding include stainless steel, high-carbon steel and aluminum. For high-volume applications, though, steel is preferred because of its superior strength and resistant to wear than that of aluminum. Steel molds can easily last for hundreds of thousands of applications, making them a cost-effective solution for manufacturing companies that produce large volumes of plastic products.

Once the mold has been created, thermoplastic material in the form of small pellets are fed into a large drum-like barrel where they are heated and pushed sideways towards the mold. As the injection molding machine’s screw pushes the liquefied material, the material eventually reaches a nozzle that further pressurizes and pushes the thermoplastic material into the mold.
Next, the liquified thermoplastic material is cooled — typically at room temperature — until it hardens. Depending on the type of injection molding machine used, it may feature a platen that opens after the material has cooled, allowing for the removal of the newly created plastic product.

What should be Consider When Designing a Custom Injection Molded Part

Designing and producing custom injected molded parts is a fairly complicated process. Though there are some fairly obvious components to this endeavor, there are also some less obvious aspects that must be considered and perfected. Let’s take a look at the most important items to consider before diving into the injection mold design process.
Define the Physical Properties
The physical properties of the custom injection molded part must be defined at the outset of the process. Of critical importance is the part’s caliber of strength, amount of stiffness, impact resistance level, electrical concerns, wear/scratch mar and whether it needs to be flame retardant.
Environment
Take some time to think about the types of chemical exposure the custom injection molded part will be subjected to. If it can’t withstand the rigor of such exposure, the design must be revised. Consider the level of warmth and humidity the part will be subjected to. If it fails to function when the temperature and humidity rise, the part’s design must be altered. Perform extensive temperature-failure analyses prior to the production of the injection mold design.
Additional environment considerations include stress cracking, UV-define failure-color and property/material degradation due to wear and tear.
Cost
Establish a reasonable cost target. You must figure out exactly how much the product will cost to produce. Furthermore, the price of the product for sale should also be defined.
Aesthetic Concerns
Though utility is the utmost concern when it comes to injection mold design, the part’s look also matters. Consider what you would like the surface appearance to look like. The part’s color and decorations should be selected prior to the start of production.
Compliance Issues
Consider compliance concerns before commencing production. The part must be in compliance with regulatory and agency standards.
Consider the Project Origin
Take some time to define the project origin. The subtleties of the injection mold design process hinge on whether it is a new project design, a new product, new application, a metal-to-plastic conversion or a new product that is meant to replace an alternative material.
Mold Ability
Consider whether the part fits injection molding capabilities. Determine if the identified resin is appropriate for the part’s idiosyncratic design. Perform a mold flow analysis.
The considerations outlined above all play important roles when deciding on injection mold design. The most successful projects are launched without flaw due to a completion of research during the design and conception stage. Everyone from engineers to resin suppliers, molding vendors and beyond will play an important role in working through the considerations outlined above.Designers, engineers and other relevant team members will prove essential to the successful development and design of plastic injection molded components.

The Considerations When Custom Plastic Injection Molding

The small stuff matters a great deal when it comes to custom plastic injection molding parts. Plastic parts are generated from molds that are extremely detailed. The mold design is typically created with the assistance of engineering design experts and the manufacturer’s specialists. Once the design is finished, work must be done to ensure the end product is of acceptable quality. An alliance with the proper manufacturer will generate products that look highly detailed and polished to perfection.
Price is also worth mentioning. Custom injection molding has become quite the popular method for the generation of plastic parts partially because it is not egregiously expensive. Do some digging into the pricing of custom injection molding and you will find the prices are quite fair. It is possible to generate a wide variety of materials in considerable quantities without breaking your budget. Part of the reason why this process proves affordable is the fact that it is almost always fully automated. This level of automation spurs a high output rate that allows for mass production at reasonable prices.
The Price of Custom Plastic Injection Molding
Custom plastic injection molding involves varying costs that result from different portions of the process. The final cost of a specific project hinges on all sorts of variables. Different techniques like blow molding and thermoforming have idiosyncratic costs. Though the mold is central to cost, the subtle details of each particular project matter a great deal. A quote for custom injection molding is determined by input like drawings, sample parts, prototypes and beyond. Each input must be analyzed to pinpoint the ideal molding solution.
Everything from tolerance tightness to additional cavities, mold size, core metal, core machining and part complexity impacts the price of custom plastic injection molding. Do not assume this process is beyond your company’s price range. Determine what you are looking for from the custom plastic injection molding process, obtain a quote and you will likely be pleasantly surprised as to how affordable it is.

The Pros and Cons of Custom Plastic Molding

Custom plastic injection molding is favored by plastic parts manufacturers across the globe for good reason. There are all sorts of advantages to this molding method. This is not the only way to process plastic yet it has quickly become the most preferred method. Here’s a look at some of the benefits of custom plastic molding along with a few drawbacks.

1,The Utmost Efficiency
Custom plastic molding is incredibly fast. This is one of the major reasons why it has gained such popularity as a technology for long manufacturing runs.

Though the exact speed of the process hinges on the nature of the mold, it usually takes between 15 and 30 seconds to progress between cycles.

2,It Keeps Labor Costs Low

Custom plastic molding is an automated process. Just about all the work is performed by robotics, computers and machines. Plastic injection molding equipment functions with a self-gating, automatic technology that allows for uninterrupted operations that require minimal oversight. A single person can control each of these processes.

The end result is reduced overhead expenses thanks to the dramatic decrease in labor and manufacturing costs. Post-production work is limited as the parts are highly precise, strong and finished upon generation.

3,It Creates High-strength Components

Those who need uber-strong parts use plastic injection molding. Custom plastic molding allows for the addition of fillers to components when processing occurs. These fillers decrease the density of the liquid plastic and bolster the strength of the final product.

4,A High Level of Accuracy
Custom plastic injection molding is incredibly precise. This process fabricates just about every type of plastic part. Though some design limitations exist, the molds are built so the final product is within 0.0005 inches of the intended result.

5,Remarkable Flexibility
The plastic injection molding process is quite flexible. The material type can be changed with ease. Even the color the plastic part is to be produced in can be altered without an abundance of time or effort. The extent of this process’s flexibility is nearly limitless regardless of the produced part’s specific size.

These injection molds are exposed to incredibly high pressures, allowing the molds to be pressed tighter than other molding methods. The use of computer aided manufacturing (CAM) and computer aided design (CAD) allows for even the smallest subtleties and most complex of designs to be flawlessly implemented in the part’s creation. It is even possible to experience egregiously tight tolerances of .001 or more.

6,The Custom Plastic Molding Process is Economically Efficient Compared to Plastic
Though it certainly costs some money to create an initial mold, all sorts of plastic components can be created at little cost once the mold is built. Massive production runs that make use of plastic machining often cost upwards of one-quarter more than custom plastic injection molding. Some manufacturing experts report a large production run with plastic injection molding is 25 times less costly than plastic machining. It is clear that this method of producing plastic parts is well worth the initial investment.

7,Custom Plastic Injection Molding is as Resourceful as It Gets
Plastic injection molding is resourceful in that it does not use any more plastic than necessary to generate parts. Unused plastic is ground up and melted in order to be recycled. Furthermore, the part molds’ high tolerance minimizes waste in the manufacturing process.

8,Dexterity
Injection molding machines are designed to process several different plastics simultaneously. Compatible materials are often used in a single injection mold in which the core material is fully encapsulated. The advantages of this process range from enhanced strength to cost minimization and decreased energy use thanks to the secondary’s plastic’s lower melting point.

The Few Disadvantages of Custom Plastic Injection Molding

Custom plastic molding has a couple flaws of note. The process is fairly expensive at the outset. It can cost a thousand dollars or more to produce an initial mold. The machinery is also fairly expensive. However, once these start-up costs are surmounted, this process pays for itself and then some across posterity.

Additional cons include the fact that parts have to be designed in a nuanced manner for highly effective molding. In some instances, molding considerations can constrain the parts’ design.

8 Benefits of Plastic Injection Molding

It’s widely known that plastic injection molding can consistently produce thousands or even millions of plastic components or products for OEMs, packaging companies, and consumer goods manufacturers. Plastic injection molding has the ability to produce a wide variety of products varying in size, complexity, and composition.
8 Benefits of Plastic Injection Molding
Plastic injection molding reliably creates a high volume of consistent, high-quality units, and there are several other compelling reasons to consider the process:
1, It enables complex metal to plastic conversions, lowering overall part costs by reducing several machining operations into a single molding process.
2, Plastic components are lower in weight than machined or cast metal parts.
3, When plastic can be used instead of metal, corrosion is no longer an issue.
4, Plastic injection molds allow greater design freedom for parts, because they allow the addition of radii or soft edge areas that would require extra machining (at an additional cost) in metal parts.
5, Another element of design freedom is the ability to create highly detailed parts with complex geometry. Because the plastic material is pushed into the mold under high pressure, it fills the cavity completely and is pressed against the mold harder than in other molding processes. The plastic will thereby conform to even tiny, intricate shapes and details within the mold.
6, It is also possible to combine different materials into the same part for greater utility with fewer assembly processes. With 2 shot molding, you can use a hard and a soft plastic to create a sealing edge or soft-touch edge, or use two different colors. Insert molding allows a non-plastic component to be incorporated, such as a metal screw built into a plastic cabinet knob.
7, There is little to no material waste generated by this process, as leftover scrap plastic can be re-ground and reused.
8, The plastic injection molding process involves a high degree of automation, which can provide significant savings in production costs. Many of the steps can be completed by the machines or robotics controlled by a single operator, reducing labor costs and overhead. The process can also be performed more quickly and efficiently, increasing production output.
Plastic injection molding reliably produces parts and components economically and efficiently. It also gives you a range of material and design options and produces parts that can reduce the overall cost to produce your product and, by decreasing weight of equipment or a vehicle, reduce costs associated with its use. It’s time to reevaluate your processes and see how plastic injection molding can benefit your company.

Quotes for Custom Plastic Injection Molding

Plastic Injection Molding is one of the most popular ways to create plastic parts as well as plastic components. This method injects plastic into a mold to generate an inverse form. All sorts of useful products are created with custom plastic injection molding. For the most part, plastic injection molding is quite complex compared to other approaches. It requires a highly nuanced mold so it tends to cost more than other methods.
Obtaining and analyzing quotes from different mold makers for custom injection molding costs is inherently complex. The quote hinges on input such as sample parts, prototypes, drawings and so on. Designers must examine each of these inputs to identify the optimal molding solution. Note that it is possible for the part to be redesigned to enhance efficiency during the manufacturing process and boost the number of parts generated during the molding process.
Costs tend to rise when molds are created with more cavities, especially tight tolerances and an extensive production life. However, the additional upfront cost is almost always worth the money. Such elite molds stand the test of time and require minimal maintenance.
Additional Variables That Impact Custom Injection Molding Costs
The mold base is one of many additional factors that influences custom injection molding costs. The mold base is a case that stores the mold cavities and combines the components with one another. The cost of this base is estimated according to the mold size and the type of steel that makes the base. Even the level of customization desired by the customer plays a part in determining cost. The core metal impacts costs in that long-lasting molds require a metal that stands the test of time. Such core metal is more expensive. Alternatively, short production runs can make use of a metal that does not last as long and costs less.
Part complexity influences custom injection molding costs as well. Whether the final part requires an elaborate surface finish, a tight tolerance or a certain number of undercuts, such specifications ultimately play a part in shaping the total cost. Core/cavity machining matters as well. Every mold must be customized. Customization requires the placement of cavities, cooling lines, ejectors etc. Even the steel used in the part alters the cost. Hardened steel molds that are especially durable are more costly to manufacture. Yet, once these uber-strong steel molds are finished, they have quite the lengthy production life.

Choosing the right plastic injection molding resin

One of the most critical steps in a plastic injection molding project is identifying the right resin for the job. Each material has a specific profile, and different applications require certain characteristics to make sure the product performs well in its environment, is cost-effective, and overall provides the best value.

The properties of the resins themselves are also varied. They span the spectrum when it comes to physical and mechanical properties, reaction to temperature or chemical exposure, strength, and even aesthetics such as color and texture. Some materials work better in applications that require regulatory compliance. When choosing the right resin for your custom injection molding project, these are all considerations that should be thought through at the forefront.

WHAT PHYSICAL OR MECHANICAL PROPERTIES DOES YOUR PROJECT REQUIRE?

The size, thickness, and shape of the part will play a role in the material selection process. Likewise, if the part will be carrying a load, you’ll need to consider how heavy it will be and the type of stress (tensile, flexural, etc.) and the maximum amount of stress the part will need to withstand. Think about whether static dissipation or conductivity is important for the functionality or safety of the product.

Have an idea of the expected lifespan of the product with these considerations to figure out if you’ll need a material with high durability, rigidity, and dimensional stability.

WHAT ENVIRONMENT WILL THE PRODUCT BE IN, AND WHAT WILL IT BE EXPOSED TO?

There are several environmental factors to consider when producing a part. Is it exposed to high heat or extreme cold? Will it be outside in the elements, with wind, rain or sun beating down on it? Is it going to be placed near bodies of salt water or sand that may erode the finish? Will it be subject to fire, and/or need to be flame retardant rated? All of these can affect the integrity and longevity of the material used to make the part.

Chemical exposure, which can occur with plastics used in industries such as gas and oil, will determine not only what type of material to choose, but also which additives are appropriate to include. Additives can literally make or break a product based on its environment.

A major factor to consider is whether or not the product will be exposed to radiation, like equipment used in the medical field. Material selection, in this case, is vital not only for performance but also for the health implications of patients and healthcare workers. Previously, lead was used to protect from radiation, but lead has proven to be toxic. Now, tungsten-filled polymers can be safely and reliably used in place of lead to shield from radiation.

WHAT ELSE DOES YOUR PRODUCT REQUIRE?

Consider things such as color, texture, transparency and other aesthetic features for your product, as well as whether the environment it’s in will impact that appearance when you’re considering which material to use. Longevity in terms of performance is only one factor of quality -- depending on the application, a product’s quality can also be judged on the longevity of its visual appeal.

It’s important to start your project planning by considering the different aspects of your product and what will be required of it, then to choose a material to meet those criteria. To learn more about our manufacturing capabilities and discover what makes us different, please visit our website: enmould.com . How to find a custom plastic injection molding manufacturing partner

Before you can begin to work on any custom plastic injection molding project, you need to find a manufacturing partner you can trust whose capabilities match your needs. Plastic injection molding is not a one-size-fits-all process, and your requirements may vary based on your industry, the design of your products, or your production schedule.
For example, medium- to high-volume projects require a partner that can handle fast production on a large scale. Specialized or custom parts require expertise and ingenuity to make sure that your parts are manufactured properly. All projects require access to the equipment, materials, and expertise necessary to create high-quality parts.
Custom molding is all about communication, and that requires buy-in and commitment from you and your manufacturing partner. Sometimes designs need to be adapted, or production changes occur at the last minute. That means that you have to focus on the people that you’ll be working with (not just the products you’ll be working on) to avoid the delays and headaches that come with a communication breakdown.
Here are four steps to find a custom plastic injection molding partner that’s right for you.
STEP 1: PLAN FOR YOUR PRODUCT
Your manufacturing partner should provide the expertise you need to carry out your vision for your project. To begin building this relationship, you need a reasonable understanding of the function you want the part to fulfill, the circumstances in which it will have to operate (i.e., high heat, extreme cold, humidity or wet conditions), and an estimate of the number of custom parts you’ll require.
If you need 10,000 units or fewer — to fill a need in a low-volume market such as highly specialized medical equipment, for example, or to begin prototype testing prior to full market production — then you are looking for a low-volume molder. Larger-quantity jobs that require hundreds of thousands of units should be handled by a high-volume molder who is capable of producing many parts quickly and efficiently.
With your vision in mind, your manufacturing partner should provide services that can help you bring it to life. Look for a manufacturer who can begin providing feedback early and whose expertise aligns with your understanding of the function and volume of your project.
STEP 2: EXAMINE THE COMPANY’S FACILITIES AND MATERIAL AVAILABILITY
The complexity of your project will greatly impact your choice of manufacturing partner. The manufacturer you choose should have experience running the selected material and capabilities to satisfy all requirements. Consider the following when evaluating potential production partners:
  • Do they have the proper equipment to satisfy all program requirements (i.e. injection molding machines, material handling, automation, etc.)?
  • Do they have experience running the selected resin and materials?
  • Do they have qualified team members with experience running similar projects?
  • If your program requires value-added services like assembly, do they have experience with similar projects?
  • For larger volume programs, do they have systems and processes in place to successfully manage the flow of material
STEP 3: LOOK FOR EXPERIENCE
An experienced manufacturer can help you anticipate problems and offer solutions in advance. Look for a manufacturer who has experience running and launching programs similar to the one you are trying to launch. Not only will this experience bring expertise to your project, but it also ensures that the manufacturer you choose has the equipment and infrastructure necessary to do the kind of work you’re planning.
Personal experience is important as well, so look for a company with experienced professionals at all levels to make sure that you have access to the quality of work that you need.

STEP 4: DECIDE ON THE KIND OF RELATIONSHIP YOU WANT TO BUILD
Commodity relationships are typically based on the lowest price due to little or no value-added requirements. Commodity relationships typically have reliable forecasts, objectives and quality requirements (and therefore are easily measured), which makes satisfying customer requirements relatively easy.
For projects that are not super simple and straightforward, you want to build a more complex relationship that allows flexibility to adjust to evolving project demands. In short, complex projects require a partnership built on successful, ongoing communication. These partnerships allow you and the manufacturer to work together to adjust the manufacturing process and determine appropriate quality standards for your unique project. When forming a partnership, look for an experienced manufacturer who communicates clearly and frankly, with minimal personnel shifts. Whenever possible, you want your
contact person to stay the same throughout your working relationship.

It is important to choose a manufacturing partner who you can work with productively, and who can ensure the delivery of high-quality products.ok molding has more than 15 years experience in plastic injection molding and mold making. To learn more about our manufacturing capabilities and discover what makes us different, please visit our website: :okmolding.com . Injection Molding Terms Every Engineer Should Know

The plastic injection molding process is extremely complex with thousands of moving parts. As a manufacturing engineer, it’s not critical for you to know every finite detail of mold-closing mechanisms or the difference between every polymeric substance used in injection molding—but understanding the following 10 terms will make a conversation with a potential plastic manufacturing partner much simpler.
  1. 3D PRINTING
3D printing is an additive manufacturing process that deposits layers upon layers of material to build up a part. While 3D printing has become mainstream, it still can’t compete with the speed or sheer output of injection molding. However, it does play an important role in the injection molding process, and is often used to prototype a design concept so customers understand what their finished product will look like.
2.RAPID TOOLING
Rapid tooling describes the process of quickly creating a mold with a 3D printer or more traditional machining methods. The issue with rapid tooling lies in part accuracies and tolerances. While a 3D printer can create a mold accurate enough to produce a close replica of a part, the mold won’t have the tight tolerance needed to create hundreds of thousands (or millions) of perfectly shaped plastic parts.
3.PRECISION MACHINING
In injection molding, precision machining refers to the process by which an injection mold is created with very narrow part tolerances. Creating a snug mold with a tolerance of +/- .0005” keeps the liquid plastic from flashing (e.g. seeping into crevices and ruining the final part).
4,THERMOSET
To create a thermoset part, cold material is shot into an extremely hot injection mold. This process cures the part so it can never melt again. This heat resistance is the primary function of thermoset material (most often silicone), but thermoset materials are unable to be recycled.
5,THERMOPLASTIC
To create a thermoplastic part, plastic material is melted and shot into an injection mold. Once this part cools, the mold opens and the part drops out. Thermoplastics like styrene and polycarbonate can withstand warm or even hot conditions—but at certain temperatures they will eventually melt again, and thus are able to be recycled.
6,TWO-SHOT MOLDING & OVERMOLDING
Two-shot molding or overmolding are processes used to create parts that require two different kinds of plastic—like a toothbrush or a computer mouse.
In two-shot molding, the more rigid of the two materials fills the mold cavity. Then the top of the mold shifts and the second, more pliable material is injected. In overmolding, the rigid material is injected into a mold cavity, then removed after it has cooled and put into a separate mold, where the second, more pliable material is added. The primary difference between these two molding techniques is cost, as overmolding takes twice as long as two-shot molding.
7,TRANSFER MOLDING
Transfer molding involves placing a cold, putty-like material inside a cavity in an injection mold. Once the mold is closed, the machine forces the cold material into the hot mold cavity. This transference of the cool material into the hot cavity causes the material to disperse quickly. Once it has cooled, the mold is opened and the part is removed.
8,HORIZONTAL MOLDING
There are two types of plastic injection molding machines: Horizontal and vertical.
In horizontal molding machines, the mold clamps horizontally. Once the plastic part is created and the mold opens, the part drops into a bin and is taken away on a conveyer belt. Or, if the part is sensitive and can’t be dropped, a robot removes it from the mold.
9,VERTICAL MOLDING
Vertical molds lie flat so the part doesn’t fall out once the mold is opened. Because of this, it must be removed by hand or by robot.
The advantage to vertical molding is that parts can easily be added into the mold. For instance, if you want to add a round washer to your plastic part, simply insert the washer and close the mold—because of gravity, the part stays in place.
10,CLEAN ROOM MOLDING
Clean room molding is the process of creating plastic parts in a special room optimized to reduce the risk of contamination by dust or other particles. Clean rooms are used for injection molding projects that require a sterile environment, like medical equipment. The room is devoid of any fibrous or corrugated material, uses only electric machines, and filters air through positive airflow to maintain a certain level of cleanliness.

Why Plastic Injection Moulding is So Popular

Plastic Injection moulding is one of the most popular and versatile methods for mass producing plastic parts, as it has multiple advantages over other methods of plastic moulding.
Injection moulding is used in a huge variety of products, but why is it so popular as a technique? There are 5 Reasons as follows:
Low labour costs
Injection moulding equipment usually runs with a self-gating, automatic tool to keep operations streamlined and production ongoing, requiring minimal supervision.
Details and complex shapes
Due to the huge pressure (more than any other plastic moulding method) that injection moulding causes, the material is pressed excessively hard against the mould, meaning that very specific details and complex geometry can be flawlessly integrated into the design.
Speed
The high output rate of the injection moulding process makes it very popular. Every machine is different, however generally only about 15 to 30 seconds pass between cycle times!
Strength
Fillers within the injection moulds mean that the density of the plastic can be reduced while it is being moulded, helping add greater strength to the finished product. In fields where strength is a vital property to the plastic part (e.g aerospace or automotive), injection moulding offers the best option.
Multiple types of plastic
Through co-injection it is possible to integrate more than one type of plastic into the product simultaneously with its production. This takes away the worry about using a specific type of plastic.

What Should Be Consider When You Design a Custom Injection Molded Part

Mold Ability
Consider whether the part fits injection molding capabilities. Determine if the identified resin is appropriate for the part’s idiosyncratic design. Perform a mold flow analysis.
Cost
Establish a reasonable cost target. You must figure out exactly how much the product will cost to produce. Furthermore, the price of the product for sale should also be defined.
The main areas of focus during the design stage should be settling on the proper design for the plastic part, the proper selection of material for the part’s design and the processing conditions necessary for plastic injection molding.

Mold Maker in China

There are lots of different standard mold makers in China. The most important and difficult thing is to choose the right mold maker for a company at the beginning. Sometimes it takes a long time.To find a good mold maker in China with reasonable price is really not as difficult as you think was. You should know something about the Chinese mold market.First of everything you'd better to know is what do you really want from the mold maker with your prices. To attend mold trial is kind of a right thing, a suggestion you may also follow is requesting sampling video for each trial to save your time and traveling cost. Of course there are some exceptional for some very complicated and super big molds, in the other meaning for some very expensive molds.
How Do I Narrow Down My Options?
You may have a long list of possible manufacturers at this point. To narrow it down, look for:
  • Manufacturers that make products similar to yours . Ideally, you want a manufacturer that specializes in this type of product.
  • Manufacturers that do most of their exporting to the U.S. or other Western countries. These Chinese manufacturers will generally have higher quality standards, and have proven they are able to meet the expectations of Western importers in terms of compliance with product safety, labeling and packaging regulations. They're also more likely to have experience with the logistics of shipping products internationally and a greater ability to get your products through the accompanying red tape.
  • Come up with a shortlist of three to five possible Chinese manufacturers that you're considering. Before proceeding any further, have them sign a nondisclosure agreement specifically for overseas manufacturers.
  • Once the manufacturers have agreed to nondisclosure of your idea, your next step is getting a request for quotation (RFQ). Send them images of your product prototype with details such as what materials you want to use, the size of the product, and anything else they’ll need to know in order to make the item.
In your RFQ, find out:
  • Prices for Mold & Products
  • Time to manufacture. How long will it take to make your order? This can make or break your choice of supplier, since you don’t want to wait too long to get your products.
  • Payment terms. How and when does the manufacturer expect to be paid? As a new customer, be aware that you might have to pay the entire amount of your first order upfront. Be sure to ask about future payment terms if you become a regular customer.
Be sure you get the same information from each Chinese manufacturer so you're making a straight comparison of what they offer.
Do I Need to Visit the Factory in Person?
Unless you're placing a very large, complicated order, it shouldn’t be necessary. If you're at all concerned that the company is not legitimate, you can tell them that you will conduct a factory inspection before sealing the deal. Fraudulent companies will be scared off by this tactic, while legitimate ones will welcome it.
